When front brake discs need replacing
Brake discs wear more slowly than pads, but the disc thickness decreases with every pad change. The manufacturer sets a minimum thickness for each disc, normally 2–4 mm below the original figure. Below that point the disc no longer dissipates heat effectively and braking power drops, especially once the brakes are hot. Warped discs cause steering-wheel vibration during braking. The vibration comes from disc thickness variation, which develops when the disc distorts under heat — typically after a long downhill braking event or when hot brakes are suddenly cooled by water. New discs are always fitted together with new pads because used pads have already bedded in to the worn disc's surface and won't mate evenly with a new disc. This ensures maximum braking performance and a long service life.
How the replacement is done
The caliper is removed from its bracket and moved aside without stressing the hose. The disc retaining bolt is undone and the old disc is gently tapped off with a rubber mallet. The hub contact surface is cleaned of rust and debris with a wire brush — even a small amount of dirt will cause a new disc to run out of true. The new disc is fitted and the retaining bolt is torqued. A new set of pads goes in and the caliper is refitted. A dedicated tool is used to push the piston back so the seals aren't damaged. The job ends with a 20–30 km test drive in which the new discs and pads bed in with gentle, moderate-speed braking. For the first 200 km heavy emergency braking is avoided so the friction surfaces can roughen and heat-bond properly.

Why do brake discs vibrate or rattle?
Disc vibration is almost always caused by disc thickness variation (DTV), which develops when hot brakes are suddenly cooled — for example driving into a puddle, or parking with the brakes still hot. Incorrect bolt-tightening procedure can also warp a new disc. Rattling noises usually indicate a wear sensor rubbing or pads not seating properly. If a new fitment vibrates from day one, the caliper mounting area wasn't cleaned thoroughly and the disc isn't seated evenly against the hub. To prevent this we always clean the hub face thoroughly and check bolt torque.
