When the clutch needs replacing

The clutch friction disc wears down during use much like a brake pad. A new friction surface is about 8 mm thick and a worn one is below 2 mm. Once the material is gone, the disc can't grip the pressure plate firmly enough and starts to slip — especially uphill and when loaded. The symptom is easy to spot: engine revs rise but the car doesn't accelerate to match. Another common fault is loss of clamping force. Pressure plate springs fatigue over time and no longer clamp the disc firmly enough. This produces the same slipping symptom as a worn disc even with friction material left. An internal fault in the master cylinder also prevents full clutch release, causing gears to grind especially when cold. Wear rate depends heavily on driving style. In city driving the clutch is pressed up to a hundred times an hour, consuming it many times faster than motorway driving. Towing or carrying heavy loads shortens clutch life significantly.

How the clutch pack is replaced

Replacing the clutch requires the gearbox to come out, making the job time-consuming — 4–8 hours on most cars. Gearbox removal starts with the battery, driveshafts and gearbox oil. The hydraulic line is separated carefully so air doesn't enter the system. With the gearbox out, the old pressure plate, friction disc and release bearing are removed. The flywheel face is inspected — light grooving is machined out, but badly worn or cracked flywheels must be replaced. On cars with a dual-mass flywheel the free play is measured separately; if it's outside the manufacturer's limits we recommend replacement at the same time. The new clutch pack is centred with an alignment dowel so the gearbox input shaft can drop into the exact centre of the disc. The gearbox is refitted, driveshafts connected and the hydraulic system bled. After assembly the test drive confirms a smooth take-up and precise shifts.

Why does the clutch stop working normally?

A slipping clutch is almost always caused by a worn friction disc or fatigued pressure plate springs. If the clutch refuses to release fully, the problem is usually in the hydraulic line: internal leakage in the master cylinder, air in the slave, or water in the line. Unpleasant vibration on take-up often means a worn dual-mass flywheel — its job is to damp engine vibration, and once it fails, the shake reaches the whole drivetrain. A burning smell after hard acceleration is a clear sign of a clutch in its final kilometres. All these symptoms worsen over time and the repair does not get cheaper by waiting.
