When a flywheel needs replacing
The flywheel stores engine rotational energy and serves as the clutch's contact surface. It's exposed to constant heat and clutch wear. When the flywheel's face wears, it develops grooves, heat discolouration and cracks, meaning the clutch no longer grips evenly. Symptoms of a worn flywheel: intermittent clutch take-up, shake when the clutch is released, burning smell on acceleration and rough running. Usually the flywheel is replaced at the same time as a clutch change, because the gearbox is already out.
How a flywheel is replaced
The flywheel is only accessible after gearbox removal. The clutch pack is removed and the flywheel mounting bolts undone — these are usually torqued to high values (100–150 Nm) and require a locking tool to stop the crankshaft from turning. The flywheel face is inspected — light grooving can be machined out, but badly damaged surfaces require a new flywheel. A new flywheel is fitted with new bolts, torqued to specification with a torque-angle gauge. A new clutch pack is fitted, the gearbox is reassembled and the test drive confirms smooth running and clutch take-up.

Why does a flywheel wear?
A solid flywheel typically lasts 200 000–300 000 km, but heavy clutch use or performance tuning significantly accelerates wear. A burnt and discoloured face means the clutch has been slipping for a long time and the friction has heated the flywheel enough to reduce its surface hardness. A cracked flywheel is a safety risk — at over 3 000 rpm a piece breaking off a rotating component can cause serious engine damage or personal injury.
