When a DPF needs replacing

A diesel particulate filter (DPF) traps exhaust soot and burns it off in regeneration as carbon dioxide. The filter's internal ash limit is usually exceeded after 200 000–250 000 km, at which point cleaning no longer helps — ash doesn't burn off in regeneration. A new filter is due when: cleaning has been done and didn't restore performance, the engine warning persists even after a regeneration, the filter is physically damaged (a melted element from overheating), or the car is stuck in limp mode. A manufacturer OE filter is expensive but long-lasting; universal versions are cheaper and still meet MOT requirements.

How a DPF is replaced

The exhaust is dismantled down to the filter. The old flange bolts are usually rusted and need heating or cutting. Pressure sensor hoses and temperature sensor connectors are marked and detached carefully. The old filter comes out and the sensors go back into their same positions on the new one. The new DPF is fitted with new flange gaskets and bolts. A good seal is critical — even a small leak throws off lambda readings and triggers an engine warning. A forced regeneration is run via the diagnostic tool, bringing the filter to over 600 °C and preparing it for use. Soot counters are reset and fault codes cleared. The test drive confirms the filter is working and performance has returned.

Why do DPFs fail physically?

Physical DPF damage is usually caused by melting from an uncontrolled regeneration. This happens when too much soot has accumulated and regeneration hasn't been controlled — the result is an unchecked burn that melts the element. Another common cause is mechanical impact: chassis vibration can dislodge the internal ceramic element, which then moves inside the housing and eventually leaks. A third is oil consumption: if the engine burns oil, ash builds up much faster and the filter's life is cut short.
