When a clutch overhaul is needed

A clutch overhaul refers to a full clutch pack renewal — instead of single-component replacement (normal pad clutch replacement), the overhaul renews every wearing component: friction disc, pressure plate, release bearing and often the dual-mass flywheel as well. The overhaul becomes necessary around 150 000–200 000 km depending on driving style and the car's use. Typical symptoms that call for an overhaul are: slip on acceleration, stiff gear changes that require force, creaking or squealing from the clutch pedal, or vibration from the car as the clutch is released. An end-of-life dual-mass flywheel causes clear idle vibration and loud clunks on release. A clutch overhaul often works out cheaper than replacing components separately, because the gearbox has to come out for every one of these repairs. Gearbox removal and installation takes 4–6 hours, so renewing parts simultaneously saves significantly on labour and prevents situations where new parts are fitted next to worn ones and give less than expected life.

Why doesn't a clutch last as long as expected?

Most often a clutch pack fails early due to poor driving technique: riding the clutch with a foot on the pedal causes continuous bearing wear, and excessive clutch-slipping on hill starts eats the friction material many times faster. Another common cause is heavy load or a trailer — these stress pressure-plate springs and gradually cost them their preload. With a dual-mass flywheel, the consequences of clutch abuse appear on the flywheel side — internal damage causes knocking and clunking during gear change. A third cause is water or oil leaking into the gearbox: even a tiny leak from the crankshaft rear seal destroys the clutch disc in a handful of drives.
