When an exhaust manifold needs replacing

The exhaust manifold gathers exhaust from the cylinder head's exhaust ports into a single pipe. It's constantly at 600–900 °C and subject to large thermal cycles. Typical exhaust manifold faults are cracks and splits — most common on turbocharged petrol engines and older cast-iron manifolds. Symptoms of a leaking manifold: loud exhaust note (especially when cold), poor engine performance, engine management light from lambda errors and an MOT emissions fail. An exhaust manifold leak is also a safety risk — hot exhaust gas can ignite wiring or carbon monoxide can leak into the cabin.

How an exhaust manifold is replaced

The exhaust manifold sits behind the engine on the cylinder head's exhaust side. Lambda sensors are removed carefully (hot exhaust manifold bolts usually need heat and penetrating spray). Manifold bolts are the most common issue — they sit in high heat and can snap, in which case drilling and thread repair become additional work. The new manifold is fitted with new gaskets and new bolts. These are typically specialist bolts (stainless steel or heat-tolerant alloy) and are torqued in a spiral pattern to low values. Lambda sensors are screwed back in firmly. The engine is started and leak-checked with soapy water. Diagnostics confirm exhaust values return to normal.

Why do exhaust manifolds crack?

Exhaust manifold cracking comes from thermal stress. Every warm-up and cool-down causes the manifold to expand and contract, and over years metal fatigue cracks develop. Cast iron manifolds are particularly vulnerable — they're stiffer and don't allow thermal expansion as well as steel manifolds. A single instance of engine overheating can also cause one significant crack. Performance tuning that raises exhaust gas temperatures significantly accelerates manifold wear.
