When a turbocharger needs replacing

A turbocharger forces pressurised air into the engine, increasing power and reducing fuel consumption. The compressor wheel inside spins up to 200 000 rpm and withstands over 900 °C — which is why turbo bearings and oil flow are extremely critical. The most common symptoms of a failed turbo are a significant drop in power, blue smoke from the exhaust, a whining or whistling noise under acceleration and increased oil consumption. The fault can be either bearing wear (shaft play increases and oil escapes to the intake side) or a seized geometry actuator (common on VAG TDI and Ford diesels). The engine management can also put the turbo into limp mode, limiting power until the fault is repaired. Diagnostics measure boost pressure under load — pressure that's too low or too high quickly reveals the fault.

How a turbocharger is replaced

The car is raised on a lift and the exhaust system is dropped down to the turbo. The oil feed pipe and return line are removed carefully — these are the most common root cause of turbo damage. The old turbo is removed via its mounting bolts, the intake ducting is inspected for oil residue and the intercooler is blown out with compressed air. If the old turbo had been leaking oil into the intake, the entire intake manifold is cleaned before the new turbo is fitted. The new turbo is installed with new gaskets and oiled bolts. The oil feed pipe is always renewed — an old metal pipe may be partly blocked by coked oil, which will kill the new turbo's bearings within a few thousand kilometres. Before starting, fresh oil is manually primed into the turbo core so it doesn't spin dry. The engine is started and idled for 5 minutes, during which oil pressure and any leaks are monitored. On a long test drive, boost pressure is measured under load and the absence of fault codes is confirmed.

Why do turbochargers fail?

A turbo almost always fails because of a lubrication failure. Extended oil change intervals, low oil pressure or a coked oil feed pipe cause the bearings to run dry, shaft play grows and eventually the compressor blades touch the housing. Another common cause is driving style: heavy start-up and immediate acceleration before oil reaches temperature puts the heaviest load on the bearings, and shutting down the engine immediately after a hard drive leaves a hot turbo without oil circulation, baking its bearings. Regular oil changes with the correct Longlife-approved oil, plus a couple of minutes of idling after motorway driving before shutdown, extend turbo life significantly.
