When a crankshaft needs replacing

The crankshaft is the engine's rotating axis, converting piston motion into rotary motion. It's made of hardened steel and usually lasts the engine's entire life. The crankshaft can, however, be damaged by an oil pump fault or oil loss, which melts the bearings onto the crankshaft — metal-to-metal contact corrodes the crankshaft's surface. Symptoms of crankshaft damage: deep knocking at idle (bearing clearance has grown), metallic sound that intensifies under load, oil pressure drop and, at worst, engine seizure. Metal flakes dropping into the sump in the old oil are a sure sign of crankshaft bearing failure.

How a crankshaft is replaced

The engine is removed from the car and stripped in the workshop. The cylinder head, pistons with connecting rods, sump and main bearing caps are removed. The crankshaft is lifted out and its surface is measured with micrometers — if the groove depth exceeds the manufacturer's limit, the crankshaft must be replaced. A new (or machined) crankshaft is fitted with new main and big-end bearings. Bearings are chosen in the correct manufacturer sizes — even a small error causes immediate failure. The crankshaft is torqued to specification and rotation is tested by hand — it should turn lightly without binding. The engine is reassembled, refilled with fresh oil and started carefully during a long break-in.

Why do crankshafts fail?

A crankshaft doesn't usually fail on its own — its damage always follows lubrication loss. The most common causes: running out of oil (a leak the driver didn't notice), a failed oil pump, a blocked oil filter that bypasses via its relief valve and delivers unfiltered dirt to the bearings, or an over-extended oil change interval that has depleted the oil's additives. In all these cases the engine ECU's oil pressure sensor usually gives a warning, but if ignored, damage escalates from minutes to permanent crankshaft failure.
